Abstract

Purpose

To make wind energy (one of the alternative-energy production technologies) economical, wind-turbines (convertors of wind energy into electrical energy) are required to operate, with only regular maintenance, for at least 20 years. However, some key wind-turbine components (especially the gear-box) often require significant repair or replacement after only three to five years in service. This causes an increase in both the wind-energy cost and the cost of ownership of the wind turbine. The paper aims to discuss these issues.

Design/methodology/approach

To overcome this problem, root causes of the gear-box premature failure are currently being investigated using mainly laboratory and field-test experimental approaches. As demonstrated in many industrial sectors (e.g. automotive, aerospace, etc.) advanced computational engineering methods and tools cannot only complement these experimental approaches but also provide additional insight into the problem at hand (and do so with a substantially shorter turn-around time). The present work demonstrates the use of a multi-length-scale computational approach which couples large-scale wind/rotor interactions with a gear-box dynamic response, enabling accurate determination of kinematics and kinetics within the gear-box bearings (the components most often responsible for the gear-box premature failure) and ultimately the structural response (including damage and failure) of the roller-bearing components (e.g. inner raceways).

Findings

It has been demonstrated that through the application of this approach, one can predict the expected life of the most failure-prone horizontal axis wind turbine gear-box bearing elements.

Originality/value

To the authors’ knowledge, the present work is the first multi-length-scale study of bearing failure in wind-turbines.

Abstract

Purpose

A simple economic analysis has revealed that in order for wind energy to be a viable alternative, wind-turbines (convertors of wind energy into electrical energy) must be able to operate for at least 20 years, with only regular maintenance. However, wind-turbines built nowadays do not generally possess this level of reliability and durability. Specifically, due to the malfunction and failure of drive-trains/gear-boxes, many wind-turbines require major repairs after only three to five years in service. The paper aims to discuss these issues.

Design/methodology/approach

The subject of the present work is the so-called white etch cracking, one of the key processes responsible for the premature failure of gear-box roller-bearings. To address this problem, a multi-physics computational methodology is developed and used to analyze the problem of wind-turbine gear-box roller-bearing premature-failure. The main components of the proposed methodology include the analyses of: first, hydrogen dissolution and the accompanying grain-boundary embrittlement phenomena; second, hydrogen diffusion from the crack-wake into the adjacent unfractured material; third, the inter-granular fracture processes; and fourth, the kinematic and structural response of the bearing under service-loading conditions.

Findings

The results obtained clearly revealed the operation of the white-etch cracking phenomenon in wind-turbine gear-box roller-bearings and its dependence on the attendant loading and environmental conditions.

Originality/value

The present work attempts to make a contribution to the resolution of an important problem related to premature-failure and inferior reliability of wind-turbine gearboxes.

Abstract

Purpose

Wind energy is one of the most promising and the fastest growing alternative-energy production technologies, which have been developed in response to stricter environmental regulations, the depletion of fossil-fuel reserves, and the world's ever-growing energy needs. This form of alternative energy is projected to provide 20 percent of the US energy needs by 2030. For economic reasons, wind turbines (articulated structures that convert wind energy into electrical energy) are expected to operate, with only regular maintenance, for at least 20 years. However, some key wind turbine components (especially the gearbox) tend to wear down, malfunction and fail in a significantly shorter time, often three to five years after installation, causing an increase in the wind-energy cost and in the cost of ownership of the wind turbine. Clearly, to overcome this problem, a significant increase in long-term gearbox reliability needs to be achieved.

Design/methodology/approach

While purely empirical efforts aimed at identifying shortcomings in the current design of the gearboxes are of critical importance, the present work demonstrates that the use of advanced computational engineering analyses, like the finite-element stress analysis and a post-processing fatigue-life assessment analysis, can also be highly beneficial.

Findings

The results obtained in the present work clearly revealed how a variety of normal operating and extreme wind-loading conditions can influence the service-life of a wind-turbine gearbox in the case when the service-life is controlled by the gear-tooth bending-fatigue.

Originality/value

The present work attempts to make a contribution to the resolution of an important problem related to premature-failure and inferior reliability of wind-turbine gearboxes.

Abstract

Purpose

The purpose of this paper is to model a nacre-like composite material, consisting of tablets and polyurea tablet/tablet interfaces, B4C. This composite material is being considered in the construction of the so-called backing-plate, a layer within a multi-functional/multi-layer armor system.

Design/methodology/approach

Considering the basic functions of the backing-plate (i.e. to provide structural support for the ceramic-strike-face and to stop a high-velocity projectile and the accompanying fragments) in such an armor system, the composite-material architecture is optimized with respect to simultaneously achieving high flexural stiffness and high ballistic-penetration resistance. Flexural stiffness and penetration resistance, for a given architecture of the nacre-like composite material, are assessed using a series of transient non-linear dynamics finite-element analyses. The suitability of the optimized composite material for use in backing-plate applications is then evaluated by comparing its performance against that of the rolled homogeneous armor (RHA), a common choice for the backing-plate material.

Findings

The results obtained established: a trade-off between the requirements for a high flexural stiffness and a high ballistic-penetration resistance in the nacre-like composite material; and overall superiority of the subject composite material over the RHA when used in the construction of the backing-plate within multi-functional/multi-layer armor systems.

Originality/value

This study extends the authors previous research on nacre-mimetic armor to optimize the architecture of the armor with respect to its flexural stiffness and ballistic-penetration resistance, so that these properties could be increased over the levels attained in the current choice (RHA) for the backing layer of multi-functional/multi-layer armor.

Abstract

Purpose

Nacre is a biological material constituting the innermost layer of the shells of gastropods and bivalves. It consists of polygonal tablets of aragonite, tessellated to form individual layers and having the adjacent layers as well as the tablets within a layer bonded by a biopolymer. Due to its highly complex hierarchical microstructure, nacre possesses an outstanding combination of mechanical properties, the properties which are far superior to the ones that are predicted using techniques such as the rule of mixtures. Given these properties, a composite armor the structure of which mimics that of nacre may have improved performance over a monolithic armor having a similar composition and an identical areal density. The paper aims to discuss these issues.

Design/methodology/approach

In the present work, an attempt is made to model a nacre-like composite armor consisting of B4C tablets and polyurea tablet/tablet interfaces. The armor is next tested with respect to impact by a solid right circular cylindrical (SRCC) rigid projectile, using a transient non-linear dynamics finite-element analysis. The ballistic-impact response and the penetration resistance of the armor are then compared with that of the B4C monolithic armor having an identical areal density. Furthermore, the effect of various nacre microstructural features (e.g. surface profiling, micron-scale asperities, mineral bridges between the overlapping tablets lying in adjacent layers, and B4C nano-crystallinity) on the ballistic-penetration resistance of the composite armor is investigated in order to identify an optimal nacre-like composite armor architecture having the largest penetration resistance.

Findings

The results obtained clearly show that a nacre-like armor possesses a superior penetration resistance relative to its monolithic counterpart, and that the nacre microstructural features considered play a critical role in the armor-penetration resistance.

Originality/value

The present work indicates that for a given choice of armor material, penetration resistance may be improved by choosing a structure resembling that of nacre.

Abstract

Purpose

The weld region obtained during friction stir welding (FSW) of metallic materials (including aluminum alloys) contains typically well-defined zones, each characterized by fairly unique microstructure and properties. The purpose of this paper is to carry out combined experimental and numerical investigations of the mechanical properties of materials residing in different weld zones of FSW joints of thick AA2139-T8 plates.

Design/methodology/approach

Within the experimental investigation, the following has been conducted: first, optical-microscopy characterization of the transverse sections of the FSW joints, in order to help identify and delineate weld zones; second, micro hardness field generation over the same transverse section in order to reconfirm the location and the extent of various weld zones; third, extraction of miniature tensile specimens from different weld zones and their experimental testing; and finally, extraction of a larger size tensile specimen spanning transversely the FSW weld and its testing. Within the computational investigation, an effort was made to: first, validate the mechanical properties obtained using the miniature tensile specimens; and second, demonstrate the need for the use of the miniature tensile specimens.

Findings

It is argued that the availability of weld-zone material mechanical properties is critical since: first, these properties are often inferior relative to their base-metal counterparts; second, the width of the weld in thick metallic-armor is often comparable to the armor thickness, and therefore may represent a significant portion of the armor exposed-surface area; and finally, modeling of the weld-material structural response under loading requires the availability of high-fidelity/validated material constitutive models, and the development of such models requires knowledge of the weld-material mechanical properties.

Originality/value

The importance of determining the mechanical properties of the material in different parts of the weld zone with sufficient accuracy is demonstrated.

Abstract

Purpose

The purpose of this paper is to prevent their recession caused through chemical reaction with high-temperature water vapor, SiC-fiber/SiC-matrix ceramic-matrix composite (CMC) components used in gas-turbine engines are commonly protected with so-called environmental barrier coatings (EBCs). EBCs typically consist of three layers: a top thermal and mechanical protection coat; an intermediate layer which provides environmental protection; and a bond coat which assures good EBC/CMC adhesion. The materials used in different layers and their thicknesses are selected in such a way that the coating performance is optimized for the gas-turbine component in question.

Design/methodology/approach

Gas-turbine engines, while in service, often tend to ingest various foreign objects of different sizes. Such objects, entrained within the gas flow, can be accelerated to velocities as high as 600 m/s and, on impact, cause substantial damage to the EBC and SiC/SiC CMC substrate, compromising the component integrity and service life. The problem of foreign object damage (FOD) is addressed in the present work computationally using a series of transient non-linear dynamics finite-element analyses. Before such analyses could be conducted, a major effort had to be invested toward developing, parameterizing and validating the constitutive models for all attendant materials.

Findings

The computed FOD results are compared with their experimental counterparts in order to validate the numerical methodology employed.

Originality/value

To the authors’ knowledge, the present work is the first reported study dealing with the computational analysis of the FOD sustained by CMCs protected with EBCs.

Abstract

Purpose

Friction stir welding (FSW) butt-joining involving the use of a dissimilar filler metal insert between the retreating and advancing portions of the workpiece is investigated computationally using a combined Eulerian-Lagrangian (CEL) finite element analysis (FEA). The emphasis of the computational analysis was placed on the understanding of the inter-material mixing and weld-flaw formation during a dissimilar-material FSW process. The paper aims to discuss these issues.

Design/methodology/approach

The FEA employed is of a two-way thermo-mechanical character (i.e. frictional-sliding/plastic-work dissipation was taken to act as a heat source in the energy conservation equation), while temperature is allowed to affect mechanical aspects of the model through temperature-dependent material properties. Within the analysis, the workpiece and the filler-metal insert are treated as different materials within the Eulerian subdomain, while the tool was treated as a conventional Lagrangian subdomain. The use of the CEL formulation within the workpiece insert helped avoid numerical difficulties associated with excessive Lagrangian element distortion.

Findings

The results obtained revealed that, in order to obtain flaw-free FSW joints with properly mixed filler and base materials, process parameters including the location of the tool relative to the centerline of the weld must be selected judiciously.

Originality/value

To the authors’ knowledge, the present work is the first reported attempt to simulate FSW of dissimilar materials.

Abstract

Purpose

Near-fault pulse-like ground motions have distinct and very severe effects on reinforced concrete (RC) structures. However, there is a paucity of recorded data from Near-Fault Ground Motions (NFGMs), and thus forecasting the dynamic seismic response of structures, using conventional techniques, under such intense ground motions has remained a challenge.

Design/methodology/approach

The present study utilizes a 2D finite element model of an RC structure subjected to near-fault pulse-like ground motions with a focus on the storey drift ratio (SDR) as the key demand parameter. Five machine learning classifiers (MLCs), namely decision tree, k-nearest neighbor, random forest, support vector machine and Naïve Bayes classifier , were evaluated to classify the damage states of the RC structure.

Findings

The results such as confusion matrix, accuracy and mean square error indicate that the Naïve Bayes classifier model outperforms other MLCs with 80.0% accuracy. Furthermore, three MLC models with accuracy greater than 75% were trained using a voting classifier to enhance the performance score of the models. Finally, a sensitivity analysis was performed to evaluate the model's resilience and dependability.

Originality/value

The objective of the current study is to predict the nonlinear storey drift demand for low-rise RC structures using machine learning techniques, instead of labor-intensive nonlinear dynamic analysis.

Abstract

Purpose

The objective of the study is to examine the response of reinforced concrete (RC) structures subjected to Near-Fault Ground Motions (NFGM) and highlight the importance of considering various factors including the influence of the relative geographical position of near-fault sites that can affect the structural response during an earthquake.

Design/methodology/approach

In this paper, the response of a four-storey RC building subjected to NFGMs with varied characteristics like hanging wall and footwall in conjunction with directivity and the effect of pulse-like ground motions with rupture direction are investigated to understand the combined influence of these factors on the behavior of the structure. Furthermore, the capacity and demand of the structural element are investigated for computing the performance ratio.

Findings

Results from this study indicate that the most unfavorable combinations for structural damage due to near-fault ground motion are the hanging wall with forward rupture, the fault normal component of ground motions, and pulse-like ground motions with forward directivity.

Originality/value

The results from this study provide valuable insight into the response of RC structures subjected to NFGM and highlight the importance of considering various factors that can affect the structural response during an earthquake. Moreover, the computation of capacity and demand of the critical beam indicates exceedance of desired limits, resulting in the early deterioration of the structural elements. Finally, the analytical analysis from the present study confirms that the hanging wall with forward ruptures, pulse-like motions, and fling steps are the most unfavorable combinations for seismic structural damage.
